Well I think I agree with that, unless it happens organically and not just to make him interesting.

Chandra lose an arm? Well it certainly would be a challenge if he were to fight seasoned fighters. He could always attach a big gun to it though, Mega-man style.

Losing an appendage to make way for a one-post scene? Big sacrifice, no story effect.

As long as it's epic and noteworthy. Also might help if you lose you arm while gaining something (an asset or what have you) for the Cartel. So maybe there is a mission, which can also be done solo btw.

Armour would come from Pondervan Industries, not Praxus Shipyards. (or Praxus Pondervan Enterprises, as they do big buisiness and construction).

But beskargam is, as far as I'm aware a strict no-no these days. I thought all the mines were fudged? Even if they weren't, they're all in Sith Space at the moment. Best we could do is make something that looks like Mandalorian Iron Skin, but wouldn't have all the benefits of it.

Grey Jedi is sort of an antiquated idea given that the New Jedi Order doesn't have the rigid dogmas of the Old Jedi. You could add the label Grey Jedi onto a character, though pretty much anyone can be in the NJO so its meaning should be shifted to reflect that.

Well in that case I'd go with a traditionally more populated world, one that has a bigger city you could use as a venue. Depending on what kind of audience you'd like the location would change I guess, if there's more Imperials attending then you can go Corellia. If you're looking to go more indie for it, Naboo or maybe even Nar Shaddaa.
